We have heard numerous times concerns related to the aging workforce. Focusing on a different issue in industry, this paper will discuss the aging control system and discuss a process to successfully upgrade control systems. As more and more installed control systems reach obsolescence, operating companies are tasked with spending scarce capital money on projects that do not create growth for their company. Many times, these projects are not approved by senior leadership due to non-justification or other economic reasons. At times, these executed upgrade projects are considered failures due to unforeseen pitfalls that cause the project to miss their schedule, cost budget, or cause unexpected downtime of the manufacturing facility. This paper will discuss a general process for upgrading a control system, ways to justify a control system upgrade, pitfalls to avoid with the project execution, and tips on hot versus cold cutover of the control system.
